Unless the dealer has replaced the engine as a complete swap, I would still be rejecting the bike, you are going to be left with what could be half a job with unknown issues still lurking in the engine / gearbox.

Yep, 'Run Forest Run' there's a bundle of problems waiting to pop up, if the engine has been thrashed from new, and will no doubt show up out of warranty.

Does it still have a catalytic converter? That will collect burnt oil and prevent smoking.

Yep full AKRO including the header.

So I had KTM remove the bike from the dealer doing the work and sent to another as I was smelling bullshit from the guy fixing the bike. obviously KTM were smelling the same.

Just had a phone call from the new dealer fixing the bike and what looks to have happened is:

The first dealer has fitted a new piston and rings, but ordered the wrong part apparently there is a slightly oversized piston that can be ordered for the 690 engine, so piston obviously wont fit, now instead of just reordering the part they have decided to hone the crap out of the cylynder bore to make it fit. WTF its nacasil lined and only a very thin plating.
The piston is actually in contact with the bore, the rings are basically forced in there and knackered, pistons wrecked and so is bore. hoping to get some pics!

I'm looking forward to what KTM has to say about this and considering the potential unseen further damage, will they voluntarily extend their warranty on the engine.

New cylinder, piston ,stetch bolts etc etc. Should all be sorted by next week........we'll see!

All of that is a good start, but what about the additional stress on the con rod and crank??

My thoughts exactly, I'll be sending an email to the dealer and KTM on Monday to raise this concern.

I dont want to get too excited about every possible scenario as its still under warranty for another 1.5 yrs ish and I will be asking for an extension on the engine warranty, whether they will go for it I'm not sure.

At least I'm not being fed crap by the first dealer anymore and they seem to be open and honest now. Apparently KTM are willing to throw in some compensation, hope they are willing to dig deep ha ha.
