There was a product called petseal which you could pour in and it would coat the inside of the tank. Pretty sure ethanol killed it and it was updated but this would work I should think? Edit :

One of these bad boys is what you need you could try tool hire companys or your local flooring contractor. Carpet and flooring fitters use them for welding vinyl flooring together any good fitter will have one (thumbs)

Good tip, thanks for that.

When I repaired the tank on my DRZ E, I pared a couple of "filler rods" off an old side panel. I practiced trying to fix some holes I made in said side panel until I'd come up with a repeatable method. I used a cheap soldering iron.

Get a blue Lego brick ( obviously any colour will do ) break it up and dissolve it in acetone until you have a thick paste.
Brush it on and allow to cure, rinse and repeat building up the layers.
Works great on body panels too .
Easiest method is a soldering iron though. (thumbs)

there is a guy on the KTM forum who repaired his tank with this, apparently it's lasted two years so far.

I repaired a plastic motorbike petrol tank a few years ago,

I used a glass fibre kit that I bought in an auto shop, and it never leaked again,

great job
